| Abstract: | The present disclosure relates to a method for forming a corrosion-resistant and mechanically robust coating on a ZK60 magnesium alloy substrate. The method comprises surface preparation through controlled sandblasting and ultrasonication, followed by deposition of an aluminum-zinc-nickel (Al-Zn-Ni) powder composition via low- pressure cold spraying, and a subsequent low temperature process. The resulting coated substrate demonstrates significant improvements over the uncoated alloy, including a reduction in corrosion current density by 4 to 5 orders of magnitude, an increase in corrosion polarization resistance by approximately 80-fold, a shift in corrosion potential towards more noble values, a substantial reduction in porosity, and a more than twofold increase in surface microhardness. The disclosed method is economically viable and scalable for industrial applications, offering enhanced durability, corrosion protection, and wear resistance for magnesium alloy components used in aerospace, automotive, and marine sectors. |
